I'm trying to copy across my DivX version of old school, which is ~120MB to my SPV C500... yet it gets to about 15% each time and stalls. Nothing happens for absolutely ages. I end up having to take the battery out of the phone...

this is a known time out issue. Try installing active sync 3.8 (see the news section)

alternitivly you could buy a usb card reader

Now it thinks there's not enough space lol... it's an empty 256MB card that's just had 50 MP3s on it (and since deleted to make space for the film...)

Is there anyway to format the storage card without buying a card reader?

I also get this 'hanging' when transfering large files....

Format your storage card using TaskManager SP (not the taskmanager already on the phone) and use a card reader to transfer large files (its 10x quicker than active sync anyway)

Had the same thing. First I thought nothing happend, but although it seems that way the transfer actually takes place (very slow though).

Go the the explorer and then SystemInfo, leave this screen open.

Then transfer the file with Actice Sync and you see the used/available space on your card go down/up.

TiNNiT is correct.

While the transfer looks like the file has paused. The storage on the phone will continue to decrees and the file will eventually finish.
