My son's OSF is on its way back to Orange and a replacement is coming. If I have a backup via clockwork am I correct in thinking that on the new one if I root, install clockwork, copy the backup onto the SD card and restore from backup, I will be back where I want to be. Or do I need to install a ROM first?

No need to install the rom first, your method is fine :)

The only thing that may complicate things is if your sons device is/was a GEN1 and the new one is a GEN2 (Or vice versa) Mr Pigfish (Market app) could help you here

Since there are other bits and bobs on the SD card (satnav maps etc) should I just swap the SD cards (the old one will have the backup on), root, clockworkmod, then restore. Should I then be perfect as before, or is the backup an exact image of everything includind SD card contents making a card swap not necessary?

Apps stored on the SD card (Either by Apps2SD or Froyo / Cyanogen stock apps2SD) will be included with the backup. However app settings, thumbnails, pictures, videos etc will not.

So, although it isn't necessary swap the SD card before applying the backup. That way you will keep everything exactly the same

If you don't you may just lose some cache / app settings. Not really the end of the world
